What Is Foam Cut to Size?

Foam cut to size is a custom-manufacturing service where a piece of foam is made to a customer's exact specified dimensions and shape, rather than bought as a standard pre-cut sheet. At eFoam, foam cut to size is manufactured on demand in our Bilston UK factory using industrial CNC and hand cutting tools, then dispatched within one working day on a free 24 hour courier to Mainland UK.

Foam cut to size is used wherever a standard rectangular foam sheet won't fit: replacement sofa cushions, custom mattresses, boat berths, motorhome conversions, window seats, bay windows, packaging inserts for fragile goods and bespoke acoustic panels. Because every cut is made to order, you choose the exact size, shape, foam grade and density to match your project.

Replacement Sofa Cushion Foam

eFoam is one of the UK's most popular suppliers of replacement sofa cushion foam. Every cushion is cut to your exact size and shape from our Bilston factory, restoring comfort and support to tired or sagging sofas without the cost of replacing the whole suite.

For the best fit, remove the old foam from the cover and measure the cover seam to seam - don't measure the old foam itself, as used foam loses shape over time and will give you the wrong size. Add 10–25mm to the depth depending on cover material so the new foam sits snugly without bulging.

For sofa seat cushions, Reflex (high density firm polyurethane) is the most popular choice for durability and support. For back cushions, Medium grade is more comfortable. We recommend adding stockinette to all sofa cushion replacements - the soft tubular sleeve makes inserting the new foam into your existing covers much easier.

If you'd prefer not to handle the foam yourself, our foam cushion refill service lets you send us your covers - we cut the foam, insert it, and ship the finished cushions back to you ready to use.

Foam Cut to Shape

As well as cutting foam to size, eFoam cuts foam to shape. This matters when a standard rectangle won't fit - for awkward alcoves, curved cushions, angled benches, marine berths, custom mattresses or specialist packaging inserts.

Popular cut to shape options include:

  • Bullnose cushions - one rounded edge, ideal for window seats and bay windows.

  • L and T cushions - for corner sofas, sectional seating and chaise lounges.

  • Trapezium foam - for angled benches, dinettes and bay seating.

  • Wedge foam - for orthopaedic seating, posture support and bed wedges.

  • Cylinder & bolster foam - for bar stools, neck rolls and decorative cushions.

  • Boat & narrowboat mattresses - cut to your V-berth, cabin or dinette dimensions.

  • Odd custom shape - for anything that doesn't fit the 22 standard options.

For unusual shapes, choose Odd custom shape from the 22 shapes above, then send us a template, dimensioned drawing, photo or sample. Our team will confirm measurements and produce your piece to the millimetre.

Foam Cut to Size Frequently Asked Questions

What is foam cut to size?

Foam cut to size is a custom manufacturing service where foam is made to a customer's exact specified dimensions and shape, rather than sold as a standard sheet. At eFoam, foam cut to size is manufactured on-demand in our Bilston UK factory using industrial CNC and hand cutting tools, then dispatched within one working day on a free 24 hour courier to Mainland UK.

How do I measure for sofa foam cushions?

Remove the old foam from the cover, then measure the cover seam to seam without overstretching the fabric. For the depth, measure between the seams and add 10–25mm depending on the cover's material and elasticity. This allowance helps achieve a snug yet comfortable fit. For a video walkthrough, see our how to measure foam cushions guide.

What foam is best for sofa cushions?

Reflex foam (high density firm polyurethane) is the best all rounder for sofa seat cushions due to its durability and supportive comfort. It works best up to about 4 inches thick. For back cushions or thicker mattress style cushions, Medium density is more comfortable. Remember: the thicker the foam, the firmer it feels - in any grade. See foam grades and types for full descriptions.

How much does foam cut to size cost?

Prices for foam cut to size at eFoam start from £8.99 for small cushions and run up to around £299.99 for large multi-piece bespoke orders. Price depends on size, foam grade and any extras like stockinette or Dacron wrap. All prices include VAT and free next working day delivery to Mainland UK. Get an instant online quote by entering your dimensions.

How quickly will I receive my custom cut foam?

All orders are dispatched within one working day on a free 24 hour courier service to Mainland UK. Friday orders ship Monday for Tuesday arrival. Remote postcodes (Highlands, islands, Northern Ireland, Channel Islands, Isle of Man) may incur a delivery surcharge and 1 - 2 extra days; full list on our delivery page.

Does eFoam offer foam cut to size near me?

eFoam delivers nationwide from our Bilston factory in the West Midlands. Wherever you are in Mainland UK, we offer free next working day delivery, so there's no need to find a local foam shop. Over 40 years we've supplied custom cut foam to upholsterers, marine fitters, theatres, hotels, the NHS, schools and DIY customers across England, Scotland, Wales and Northern Ireland.

What's the difference between reflex foam and memory foam?

Reflex foam is a firm, supportive polyurethane that springs back instantly when pressure is removed - ideal for sofa seats and dining chairs. Memory foam is viscoelastic: it softens with body heat, conforms slowly to pressure, and returns to shape over several seconds - ideal for mattress toppers and pressure relief cushions. Reflex is supportive; Memory is contouring.

Can foam be cut to any shape?

Yes - eFoam offers 22 standard shapes online including rectangles, L-cushions, T-cushions, trapeziums, triangles, semicircles, cylinders and boat mattresses. For non-standard shapes, choose Odd custom shape and supply a template, dimensioned drawing or sample. We cut to the millimetre using industrial CNC and hand cutting tools.

Do you offer foam cut to size for large scale or trade projects?

Yes - eFoam supplies single one-off cushions through to bulk commercial orders. Our cutting services are used regularly by upholsterers, marine and motorhome fitters, packaging companies, TV and film production, theatres, schools and the NHS. For trade pricing or quotes on bulk orders, contact our team or visit trade foam.

Do you offer a foam sample service?

Yes - we provide sample pieces of any foam grade so you can feel the density and firmness before ordering. Visit our foam sample page to request samples.

Is custom cut foam returnable?

Under the Consumer Contracts Regulations 2013 there is a 14 day cooling off period for standard goods. Custom-cut foam is made to your exact specifications and is not returnable for change of mind reasons unless faulty or damaged in transit. We pay return shipping on faulty items. See our terms (Clause 15.5.1) for full details.

What foam grades are available cut to size?

Our full range: High Firm, Medium and Soft polyurethane; Reflex Firm & Medium; Reconstituted (recycled chip); Cot-safe foam for babies and toddlers; Memory Foam; Pyrosorb-S Class 0 fire-rated; Closed Cell (EFP30, EFP45, Plastazote); and Ethafoam / Jiffy Foam for high-impact protection. See all foam grades and types here.

Can I order foam with stockinette?

Yes. Stockinette is a soft, tubular knitted sleeve that wraps around your foam to reduce friction when inserting into a cushion cover. We strongly recommend adding stockinette to all sofa cushion replacements and tight fitting upholstery jobs - it can be the difference between a 30-second insertion and a wrestling match. Stockinette can be selected as an optional extra at the quote stage on any cut to size foam order.

Can I recycle or reuse old foam?

Yes. Foam can often be reused in pet bedding, garden furniture, packaging or stuffing for new craft projects. For disposal, polyurethane foam can be recycled into reconstituted (chip) foam at specialist facilities - check with your local council or recycling centre. eFoam's own offcuts and trim waste are sent to UK reconstitution plants and reborn as new high density chip foam. Replacing only the foam insert (rather than the whole sofa or mattress) is one of the simplest ways to reduce furniture related landfill.

What if I cannot find the shape I need?

If your required shape isn't among the 22 standard shapes online, choose Odd custom shape from the shape grid above. You can then send us a template, dimensioned drawing, photo with measurements or a sample of your old foam. Our team will confirm measurements, advise on the best foam grade for your application, and produce your piece to the millimetre. There's no project too unusual - we cut foam for cars, boats, theatres, prosthetics, props and sculpture.
